Fabric & Construction

Why Fabric Weight Actually Matters

A 280gsm stretch velvet feels completely different than something at 200gsm. The heavier stuff doesn't stretch out as easily — it keeps its shape through eight hours of parading around, hanging from rigs, moving across a stage. Lighter fabrics start pilling after you've worn them a few times, colors fade when you're sweating in them, and you can see wear marks that just look wrong. You're not really buying fabric. You're buying hours of actual performance.

Polyester thread handles moisture without snapping. Cotton thread falls apart when it gets wet. Reinforcement tape sewn under seams stops stretching and tearing where things get pulled hardest. Bar tacks holding zippers and buttons down prevent that domino effect where one seam lets go and suddenly the whole costume unravels. None of this is decorative. It's what separates a costume that makes it through fifty shows from one that blows out on night eight.

Stretch Velvet (92% polyester, 8% spandex)

Your body can move through it without getting pinched at the shoulders or hips. Doesn't soak up sweat like natural fibers do, keeps the color looking right even when you're rubbing and washing it constantly.

Lamé and Holographic Polyester

Picks up stage light and sunlight both. Reflective without looking tacky. The four-way stretch versions won't lock up your shoulders, which matters if you're doing aerials or serious dancing.

Mesh Panel Placement

Wherever friction is heaviest — under the arms, inner thighs, anywhere harnesses dig in — there's 50D nylon mesh instead. It breathes but doesn't create a weak point or look like something's missing.

Stretch Velvet Weight Standards

You need at least 280gsm. Go lighter and the fabric starts pilling after maybe a dozen wears. The heavier stuff maintains its shape even when you're sweating through it, taking friction from movement, and it keeps that color depth that reads from the audience.

Triple-Stitched Stress Points

The crotch seams, the armholes, where zippers attach — these are the places where your movement actually concentrates force, so they get hit three times with polyester thread and reinforcement tape backing them up underneath. Most costumes blow out at stress points first, which is why we basically overkill it on purpose. One seam shouldn't take the whole thing down mid-performance.
